New Superalloy Could Cut Carbon Emissions from Power Plants

Strategic Research Institute
Published on :
28 Feb, 2023, 5:58 am

As the world looks for ways to cut greenhouse gas emissions, researchers from Sandia National Laboratories have shown that a new 3D-printed superalloy could help power plants generate more electricity while producing less carbon. Sandia scientists, collaborating with researchers at Ames National Laboratory, Iowa State University and Bruker Corp, used a 3D printer to create a high-performance metal alloy with an unusual composition that makes it stronger and lighter than state-of-the-art materials currently used in gas turbine machinery. The findings could have broad impacts across the energy sector as well as the aerospace and automotive industries, and hints at a new class of similar alloys waiting to be discovered. The team has published their findings in the journal Applied Materials.

Sandia scientist Dr Andrew Kustas said “We’re showing that this material can access previously unobtainable combinations of high strength, low weight and high-temperature resiliency. We think part of the reason we achieved this is because of the additive manufacturing approach.”

Sandia’s experiments showed that the new superalloy of 42% aluminum, 25% titanium, 13% niobium, 8% zirconium, 8% molybdenum and 4% tantalum was stronger at 800 degrees Celsius than many other high-performance alloys, including those currently used in turbine parts, and still stronger when it was brought back down to room temperature.

This new research demonstrates how the technology also can be repurposed as a fast, efficient way to craft new materials. Sandia team members used a 3D printer to quickly melt together powdered metals and then immediately prints a sample of it. Sandia’s creation also represents a fundamental shift in alloy development because no single metal makes up more than half the material.

Moving forward, the team is interested in exploring whether advanced computer modeling techniques could help researchers discover more members of what could be a new class of high-performance, additive manufacturing-forward superalloys.

Sandia National Laboratories is a multi-mission laboratory operated by National Technology and Engineering Solutions of Sandia, a wholly owned subsidiary of Honeywell International, for the U. Department of Energy’s National Nuclear Security Administration.

Tesla Develops Ultra Hard CR Stainless Steel Alloy for Cybertruck

Strategic Research Institute
Published on :
28 Feb, 2023, 5:58 am

When electric car pioneer Tesla CEO Mr Elon Musk had introduced the Cybertruck in 2019, he had said that the electric truck's exoskeleton would be made out of a special cold rolled stainless steel alloy that would make it bulletproof. It would also be corrosion-resistant, so it would not need painting. The patent application for “Ultra-Hard Cold-Worked Steel Alloy” was filed in August 2022 and was published last week.

The patent says that the special alloy will be used for at least one exterior panel and the vehicle's body. It also says that the vehicle architecture is designed in such a way that the vehicle's outer panels also contribute to the structural performance. Based on the patent filing, the truck's body will feature a corrosion-resistant monolithic metal sheet, which makes applying anticorrosion coating unnecessary. The steel alloy can also be used without a paint coating, which is unusual in the automotive industry. The patent goes into deeper detail about the metal's hardness at 400-500 HV and strength of minimum 1,100 MPa.

The Cybertruck is due to come to market later this year, with large-scale production coming in 2024. However, there hasn't been any official information about the company or companies that will manufacture the new metal for Tesla. That said, there's been some talk on social media about a company called Steel Dynamics. Steel Dynamics has a huge factory in Texas that's not too far from Tesla's Gigafactory.

Cybertruck is designed to have the utility of a truck with sports car performance. Built to be durable, versatile, capable and high-performance both on-road, Cybertruck is built with an exterior shell made for ultimate durability and passenger protection. Starting with a nearly impenetrable exoskeleton, every component is designed for superior strength and endurance, from Ultra-Hard 30 X Cold-Rolled stainless-steel structural skins to Tesla armor glass. With up to 3,500 pounds of payload capacity and adjustable air suspension, Cybertruck is engineered with 100 cubic feet of exterior, lockable storage, including a magic tonneau cover that is strong enough to stand on. With the ability to pull near infinite mass and a towing capability of over 14,000 pounds, Cybertruck can perform in almost any extreme situation with ease. It seats six comfortably with additional storage under the second-row seats. Complete with an advanced 17 inch touchscreen with an all-new customized user interface.

Keystone & GE Start First Spiral Welded Wind Tower

Strategic Research Institute
Published on :
28 Feb, 2023, 5:58 am

Denver Colorado headquartered Keystone Tower Systems and GE Renewable Energy have announced a major milestone in the development of tapered spiral welding with the installation of the first commercial spiral-welded wind tower on a 2.8 MW GE turbine. The tower was manufactured at Keystone’s factory in Panhandle in Pampa in Texas.

Keystone is now ramping up production of spiral welded towers, with additional deliveries targeted for Q1 of 2023. The first product is an 89-meter tall spiral welded tower for the GE 2.8-127 turbine, designed to be used interchangeably with GE’s conventional 89 meter tall tower. The spiral tower has received a component certification from TÜV NORD for a 40-year lifetime. Keystone and GE have also collaborated on a tower design for the GE’s 3 MW turbine platform and have signed a multi-year supply agreement for spiral towers from Keystone’s Pampa factory.

Keystone has adapted spiral welding to accommodate the tapered diameter, variable wall thickness, and high manufacturing quality required for wind turbine towers. A single machine completes the joining, rolling, fit-up, welding and severing of a tower section, resulting in continuous production of steel tower shells. Because it is a high throughput, compact system, tapered spiral welding provides economic benefits when operated in a factory setting, and can also be readily mobilized for temporary operations on-site for onshore supply or port-side for offshore supply.

Keystone’s tapered spiral welding process brings the speed, quality, and consistency of automated manufacturing to wind tower manufacturing. Keystone designs and builds its own custom spiral welding manufacturing equipment. The manufacturing process is designed to utilize coil steel, enabling a new segment of highly efficient domestic steel mills to supply into the wind industry.

Panhandle factory was built at an idled facility that formerly made drilling equipment for the oil and gas industry. When at full capacity the factory will be capable of producing approximately 1GW of towers per year. While this first factory is in a fixed location, Keystone is also developing mobile factories capable of building taller towers directly at the wind site, as detailed in the US Department of Energy’s May 2022 publication, “How Spiral Welding is Revolutionizing Wind Turbine Manufacturing.”

MMK Continues Modernization of Coke & Chemical Production

Strategic Research Institute
Published on :
1 Mar, 2023, 6:17 am

Russian steelmaker Magnitogorsk Iron and Steel Works will commission the first two units of the new coke plant No 12 this year, as part of a comprehensive renovation project. Reconstruction of the shop for chemical product collection and processing and construction of a new biochemical plant are entering their final phase.

The refractory brickwork of coke plant units No 3 and No 4 was completed at the coke plant, and equipment installation has started. The first unit to be commissioned is No 3, where preparations for drying and preheating are currently underway for permanent and temporary gas pipelines from the second collection unit, as well as the drying and heating equipment have been installed. The refractory brickwork heating will begin in March. Over several months, a gradual increase in temperature will take place, ensuring uniform heating. After that, the coking furnaces will be loaded, followed by coke delivery.

At the same time, work is underway at the third dry coke quenching unit: the casing has already been assembled, the assembly and installation of metal structures continues, and the laying of refractory material has begun. In the dry coke quenching unit, hot coke will be delivered to the quenching chamber and cooled by repeated forced circulation of inert gas through the coke layer. This technology is more environmentally friendly and allows the use of recyclable resources: the coke heat at the unit will be converted into superheated steam with a temperature of 450 C and a pressure of 4 MPa to generate 40 MW of electricity (two turbogenerators of 20 MW each). This will satisfy the coke plant's own need for electricity.

Work is also underway at other facilities of coke plant No 12’s coal preparation and coke screening units. The construction of the complex has entered its active phase, with regular deliveries of contract equipment and around 1,500 workers involved in construction works on a daily basis.

The construction of a new biochemical plant designed for waste water treatment after coke production, with the account for coke plant No 12 and existing plants, is continuing. The plant capacity is 300 cubic meters of wastewater per hour. The implementation of the project will improve working conditions, reduce the negative impact on the city's environment and ensure air quality improvement. All concrete work has been completed on site, structures have been erected, finishing works and additional piping are nearing completion. Since the end of last year, bacteria have been cultivated at the new biochemical plant – supported by joint efforts with Chinese specialists, with the gradual filling of the pool with the total volume of 60,000 cubic meters. The current focus is on mode setting and commissioning of the plant.

The renovation works are also underway at the shop for chemical product capturing and processing. Particular attention is paid to the first collection unit, where the benzene compartment is almost completely reconstructed, and additional primary coolers are being built. A new benzene warehouse and resin settling tanks will be built as well.

The main goal of modernization of MMK's coke and chemical production is to drastically reduce the environmental impact and meet the objectives of the Federal Clean Air Project. Just the launch of coke plant No 12 with a capacity of 2.5 million tons of dry coke per year, followed by the decommissioning of obsolete coke production capacities will reduce gross atmospheric emissions by 11.35 thousand tonnes per year, while CO2 emissions will decrease by 2.2 million tonnes per year.

Turkish President Mr Recep Tayyip Erdogan vide a Presidential Decree on 26 February 2023 has postponed the effective date of the increase in customs duties on imports of flat steel. Now customs duties on unalloyed hot-rolled, cold-rolled and coated coil imports will be increased by 6-7% to 15%, 17% and 20% from 1 April instead of 27 February. However, EU countries and countries with which Turkey has free trade agreements will be exempted from the customs duty rise.

Both long and flat steel prices in Turkey’s domestic market have increased recently amid some temporary mill stoppages due to earthquakes and increased demand from reconstruction activities that are expected to start from March.
